Built from 7/8″ steel tubing .093 wall thickness about 75 cents a foot ordered from a steel supply company, welding shop or machine shop in your town.  You can build the Mini Bike with about 24 ft of tubing and the Mini Chopper with about 36 ft of tubing.   The back wheel cost me $30.00 new with sprocket.  The front wheel on the chopper is a 20″ bicycle tire that I took off a $5.00 yard sale bicycle.  The front wheel on the mini bike costs about $20.00 new.  The homemade seat cost $4.00.   The throttle is a bicycle cable and hand lever that came with the same $5.00 yard sale bicycle that I got the front tire from.   You can buy a new throttle on ebay.  I paid $10.00 for a use 3.5 HP Briggs engine at a yard sale the same engine costs $185.00 brand new.   I have seen good used engines for $50.00 on ebay.

In 1967 I worked in a factory that made 200 Mini Bikes every day. The Mini Bike that you see in the picture is an original 1960’s Mini Bike. The other picture is a Mini Chopper. Plans include detailed drawings of each metal part with dementions. Plans include assemble instructions too. The Mini Bike and Mini Chopper are both very easy to build. Build this project from common matericals that you can buy very easy. Plans also include instruction to build your own seat from vinyl cloth that you can buy at any fabric store. Vinyl cloth comes in may colors so pick a color to match your Chopper frame paint job. 

You do not need a tubing bender to build this project unless you are starting your own factory and planning to make several 100 Mini Bikes every day.  You do not need jigs and fixtures to build just 1 frame. You can hand bend the tubing with a torch and weld together a complete tubing frame in 1 hour work. If you do not have a torch then buy a 5 lb. bag of charcoal and when the charcoal is burning Red hot use it to heat the tubing and the tubing will bend as easy as a rubber hose.  Bend the tubing around something like a short piece of 2″ water pipe to get the correct radius.

Cutting all the metal parts takes about 1 hours work. Weld the tube frame together in about 1 hr work. Drill some holes, paint the frame, assemble the wheels, engine, clutch, chain, throttle, brake. This is a very easy project to build in one days work.  If you have a welder and a few hand tools, drill, file, hacksaw or bandsaw you can build this project.  You can have the frame welded at a welding shop or take a continuing education class at the college to have access to tools so you can build this project.  You get 5 sets of plans so you have a choice, build one or build them all.

Also included are the gear ratios you need to pick the chain sprocket size you will need for the clutch and back wheel. 15 mph is the perfect speed for a young child to ride a 3.5 hp Mini Bike or Mini Chopper in the yard. If you like to do trail riding or mountain climbing use a 5 hp engine for more power. The 60’s mini bikes were geared to run about 20 mph with a 3.5 hp engine and 30 mph with a 5 hp engine.  If you want more speed the 5 hp engine will go 50 mph. The 5 hp mini chopper frame is 2.5″ taller than the 3.5 hp frame. 

The 3.5 hp engine has plenty of power for riding in the yard, field, trails, hills, more power than those little motor power bikes from China.  The 4 cycle 3.5 hp Briggs engine gets about 3 times better gas milage than the 42 cc bikes from China.  

I bought one of the mini bikes from China and all the bolts fell out of the engine, muffler, brakes after about 1 hour of riding.  I replaced the bolts they all fell out again so I put lock tight on all the bolts.   Several of the bolts stripped out after another 4 hours of riding.  I drilled and tapped the holes for a larger bolt size and got it going again.  After about 3 hours of riding all the engine mounts broke off the engine.  Now it is not repairable the aluminum can not be heli arc welded.  The aluminum bubbles, foams, splatters and will even catch on fire while welding.  I think the aluminum engine is a mixture of aluminum, magnesium and zinc.  It was fun while it lasted but this things from China don’t last long.

Some of the original 60’s mini bikes had 12 hp and 18 hp 2 cycle Power Products engines on them.  These mini bikes were lighting fast and would out run a 450 Honda Motor cycle in a city block.  Sometimes there are 2 cycle Power Products Engines for sale on ebay.

Mini Bikes and Mini Choppers are lots of FUN to ride.  Trail riding is a blast.
